How to Choose RJ45 Connectors: Cable Fit & Buyer Checklist

Choose an RJ45 connector by its fit to the actual cable and termination process, then check the required link performance. A Cat6 or Cat6A label alone does not establish compatibility. Confirm conductor construction, insulated wire diameter, cable outside diameter, shielding, contact design and tooling before ordering a production quantity.

This guide is for distributors, cable assemblers and project buyers comparing RJ45 modular plugs. It explains what to specify and which DetwilerTech catalogue models to shortlist. The examples are selection starting points, not a substitute for a sample fit check or a project test report.

Start with a cable specification, not a connector photograph

Two cables marked with the same category and AWG can need different plugs. AWG describes conductor size; it does not tell you the diameter of the insulation around that conductor. A cable can also have a separator, an overall foil, pair shielding or a jacket that changes how it fits inside a plug.

Information to obtain Why it changes the selection What to send your supplier
Solid or stranded conductor The contact must be suitable for the conductor construction. Cable datasheet and, for a new assembly, a cut sample.
Conductor AWG and insulated diameter Wire channels and load bars must accept the insulated wires. Both values; do not substitute AWG for insulation diameter.
Overall cable diameter and shape The rear entry and strain relief must fit the jacket. Measured outside diameter and round or flat construction.
Shield construction A shielded assembly needs compatible interfaces and a planned continuity path. Cable shielding description and the project bonding requirements.
Application and test requirement A patch cord, a permanent link and a modular plug terminated link have different test arrangements. Intended use, required category and agreed acceptance method.

Match the plug construction to the way you will assemble it

Standard crimp plugs

These enclose the conductor ends inside the nose of the plug. Depending on the model, the wires may enter directly or through a load bar. Consistent trimming and full conductor insertion are important. Check the crimp tool against the exact plug drawing; similar-looking plug bodies can need different support or die geometry.

Pass-through plugs

Pass-through designs let the wires extend through the front before trimming. This can make it easier to inspect wire order, but the plug, cable and cutting tool still have to work together. The finished ends must be trimmed as specified, without protruding conductors or leftover wire fragments. See the pass-through versus standard RJ45 comparison for an assembly checklist.

Field termination and tool-free plugs

These are an option when the installation process calls for a field-assembled connector rather than a small crimp plug. Check the wiring manager, cable diameter range, conductor compatibility, enclosure clearance and assembly instructions. “Tool-free” describes a termination method; it does not mean every cable will fit or that the finished link needs no testing.

Use real model differences to narrow the shortlist

The following examples come from the current DetwilerTech catalogue. Catalogue dimensions are useful screening criteria. Ask for the current drawing and verify a sample with your cable before approving a substitute.

Catalogue example Listed construction Selection question
DT-104M1 Cat5e UTP pass-through plug; listed 1.0 mm wire entry. Does the insulated wire fit the entry, and is the cutting tool compatible?
DT-104EV Cat6 UTP pass-through plug; listed 1.1 mm wire entry. Do the wire dimensions and cable jacket fit together, rather than just the category label?
DT-6H6B-1.1mm Cat6A FTP industrial plug; catalogue cable diameter 6.0–6.95 mm. Is the actual cable diameter inside the documented range, including production variation?
DT-8002-RT Shielded tool-free field termination plug with pull tab. Are the cable fit, termination instructions and equipment clearance suitable for this installation?

Choose shielding as part of the complete connection

UTP and shielded connectors are not interchangeable simply because both use an RJ45 interface. For a shielded project, review the cable, plug, jack, patching hardware and the installation design together. A metal plug housing by itself does not prove that shielding continuity is correct. Follow the equipment and cabling manufacturers’ instructions and have bonding requirements reviewed by a qualified installer.

For more detail, read the CAT6A shielding and continuity guide. If your project also needs outlets, compare the relevant keystone jack models rather than mixing unrelated component specifications.

Approve a sample assembly before a bulk order

  1. Record the exact cable part number, plug model, tool and work instruction.
  2. Assemble samples using the intended production process, not a different cable kept at the supplier’s desk.
  3. Inspect insertion, jacket retention, contact engagement, latch operation and shield contact where applicable.
  4. Check wire map, then perform the performance tests required by the project. A continuity check alone is not category certification.
  5. Agree acceptance criteria and keep the approved sample and drawing revision with the purchase record.

For modular plug terminated links, use the appropriate test configuration. Fluke Networks explains why the correct adapters and test limits matter; a standard channel measurement should not be casually substituted for an agreed MPTL acceptance procedure.

What to include in an RJ45 connector quotation request

Send the cable datasheet, conductor construction, AWG, insulated diameter, cable diameter, shielding, target application, proposed quantity and preferred termination method. For OEM work, add the drawing revision, packaging requirements and requested inspection documents. If a value is unknown, identify it as unknown and send a cable sample rather than guessing.

Request a connector fit review and quotation, or use the RJ45 OEM sample approval checklist to prepare your enquiry. The product model and cable information help the team assess fit before discussing price and lead time.

Common buying questions

Will a Cat6 plug work with every Cat6 cable?

No. Check conductor construction, insulated wire size, overall diameter and the specific plug instructions. Category naming does not replace the mechanical fit check.

Is a shielded plug always the better choice?

Choose it when the system design requires it and the connected components support the intended shielding arrangement. It is not a shortcut around cable selection, bonding or testing.

Can I order from AWG alone?

AWG is a starting point. The insulated diameter, jacket dimensions and contact compatibility are also needed to select a suitable assembly.
